Understand the Process and Application
of Structural Die Casting

The core element of any car is the automotive body structure. The car body has changed from heavy steel components to light weight aluminum. These light weight aluminum components have been developed with enhanced mechanical properties for the car body. The car body carries and protects the passengers and cargo. It must be strong, flexible and soften the impact of a crash to protect the occupants. Aluminum offers a lighter solution to optimize fuel economy and enhance performance for the automotive industry.  This three part series will dive into detail on how structural castings have been a major player in making this possible.

Part 1: Overview and Application of Structural Die Castings - Part one will review the current applications and products that use structural aluminum and magnesium die castings. Within these applications there have been other developments of joining that have made this possible. This will also review the joining technologies that have the ability to join multiple die castings and efficiently replace multiple steel stampings.

Part 2: Aluminum Die Casting Alloys for Structural Applications - Part two will overview the current alloys being used and the newest developments in alloys. It will focus on the makeup of the alloy, the mechanical properties needed for the structural castings and how these alloys have been developed to support the mechanical needs of the industry.

Part 3: Aluminum Die Cast Process for High Integrity Structural Alloys - Part three will review the die cast process used to produce structural die castings. The process needs to produce castings with little to zero porosity. Once the castings are made using the developed structural alloys, the parts are die cast using a high vacuum process. The parts are then heat treated and aged using a T6/T7 process. With this review a clearer understanding of the die cast process used will be gained.
